Concept & Vector Submission
The process begins when you submit your 2D designs to us. These are often vector files (Illustrator) or character sheets detailing front, side, and back views. At this stage, we evaluate your design for "manufacturability"—identifying thin parts that might break or center-of-gravity issues that would prevent the figure from standing.
3D Modeling (Digital Sculpting)
Our digital artists convert your 2D assets into high-resolution 3D models. This step is critical for verifying proportions and volumetric aesthetics. We present the digital model as the first "proof" you see, allowing for adjustments before any physical material is consumed.
Prototyping via SLA/DLP Printing
Once you approve the 3D model, we create a physical master using industrial-grade 3D printers. We utilize Stereolithography (SLA) or Digital Light Processing (DLP) printers because they use photosensitive resin to build layers as thin as 25-50 microns, ensuring the prototype is virtually identical to the digital file.
Master Preparation & Surface Finishing
The raw 3D print is not ready for molding, as it possesses microscopic "layer lines." Our skilled artisans manually sand and prime the master prototype repeatedly to achieve a perfectly smooth surface. We consider this step vital, as every imperfection on the master will be replicated in the silicone mold and subsequent casts.
Silicone Mold Fabrication
Unlike the expensive steel molds used for injection molding, our resin production utilizes room-temperature vulcanizing (RTV) silicone molds. We degas liquid silicone to remove air bubbles and pour it around the master. Once cured, we carefully cut the mold open—requiring significant skill to hide "seam lines"—and remove the master.
Vacuum Casting
We pour Polyurethane resin, often mixed with hardeners and fillers like stone powder (for polystone), into the silicone molds. To ensure no air bubbles ruin the cast, we often place the molds in vacuum chambers or pressure pots during the curing process.
Demolding and Post-Processing
We remove the cured resin figures (blanks) from the molds. They emerge with "gates" and "vents"—excess resin channels used to fill the mold. We manually clip and sand these flush with the figure's surface.
Decoration and Assembly
We paint the blank figures using a combination of spray masks (for large areas), airbrushing (for gradients), and hand-painting (for eyes and fine details). We may use pad printing for logos. If your figure consists of multiple parts, we assemble it using strong adhesives.
Quality Control and Packaging
We inspect each unit for paint defects or casting flaws. We fabricate custom packaging—ranging from simple polybags to elaborate window boxes or blister packs—to house your specific figure securely, often using die-cut foam to mitigate the risk of breakage during shipping.
